MÁXIMA SIMBIOSIS ENTRE FÁBRICA Y PRODUCTO
Maximum symbiosis between the factory and the product
The historical symbiosis between the Polo model and the Volkswagen Navarra factory combines with that between the products and factories leading the way towards Volkwagen Group’s industrial future. The new Polo represents, as in other aspects, an unprecedented launch for the Pamplona plant.
José Arreche, launch manager for the new Polo since late 2014, explains how the initial approach was based on “how we could influence the development of the product to achieve the most effective and most efficient launch and mass production”. To do so, two groups each made up of nine people were created, one of them in Wolfsburg with a focus on the product and the other in Pamplona for planning how the launch should be executed. “Both teams helped boost the work of the whole factory team”, explains Arreche. The prototypes, built in early 2016, were painted and
“Having had access to them early on has given us greater knowledge about the new product. Before the physical prototypes were available, we worked on the virtual development phase, in which we assessed what we refer to as assemblability, bringing our experience from previous models to the table”. Work on the prototypes and the launch of the first wave of preseries production was carried out in parallel with the final production line of the previous model, at a rate of 1,400 a day until the end of June. Since 17 July, the new generation Polo has been produced exclusively and “the change has been carried out in a very satisfactory way”, adds the launch manager Jose Arreche. He goes on to explain that, after nine months of prototypes and the first pre-series vehicles carried out in three phases, “a very complex launch in relation to the number of motorisations and features” was ad-
“We are talking about a total of 500 pre-series cars, of which half are still being made after the launch as they are versions of the GTI or the gas model (GNC), which will enter the market later”. However, the launch manager explains how “Consolidating the new platform has not created any problems, taking into account the construction of new facilities such as the bodyshop industrial unit as a positive feature. What has been labour intensive has been the unprecedented levels of staff training, with more than 200,000 hours over the last two years. One must take into account that what we have is a vehicle that combines electronics, connectivity and assisted driving features, pertaining, in most cases, to highend configurations”. Arreche concludes by stating that “Being able to have an influence on the product from three years before

Involving factories from the outset makes it possible to provide knowhow at the right time and the product and the factory align themselves from the beginning. In terms of the second model, it will be done in the same way”. Director of production, Miguel Ángel Grijalba, explains MQB: A RADICAL CHANGE that “The introduction of the new MQB platform in the factory has had a radical change on the body work stamping workshops and bodyshops, with a completely new industrial unit. Furthermore, the way the bodywork is assembled is different, as are the materials with which they are assembled and the types of joints. There is greater use of high-strength, hot-stamped steel”.
Se destinarán previsiblemente a mercados con un considerable nivel de demanda The construction of sub-assemblies has also changed, “with the exception of mobile elements”, continues Grijalba, adding, “It all allows greater flexibility in terms of the second model, which will arrive in late 2018. It is advantageous as it facilitates the integration of other models based on the same platform, even if they have different modules”. In the Paint Shop, new colours have been incorporated, whilst for assembly, the changes in product and the facilities have had to do with the new platform as far as the power plant is concerned”. In summary, the director of production maintains that “the great change and corresponding adaptation of the manufacturing process originates from the change in the product”. As a relevant new development, the new Polo will have a new version of compressed natural gas (CNG), which requires the assembling of features such as cylinders, circuitry and valves, of which the factory already has experience in due to a short series with this type of propulsion for the Polo A05. They will be
Hemos avanzado y lo seguimos haciendo en ámbitos como la automatización colaborativa, y ha habido un cambio exponencial en el tráfico interno de materiales me- appointed to markets with a considerable level of demand for these versions, such as the Italian and Dutch markets. Furthermore, taking into account the new Polo’s considerable increase in electronics and connectivity, Grijalba highlights that “In respect to the incorporation of these features in assembly, they are pieces that have not been used in the automotive industry until relatively recently. They require more in terms of the implementation, coordination and updating of software, hardware and firmware features, which has required a lot of staff training. As an advantage, it is worth noting that it facilitates a certain level of selfdiagnosis that ensures that the vehicle is in perfect working order in terms of connectivity for the end customer”. Aligned with the consortium’s strategy for strengthening INDUSTRY 4.0 the profitability of all business operations, the Navarra Factory is progressing in the implementation of digitalisation solutions, information management and Industry 4.0. “There has been a lot of work carried out for this change in model, from fault detection in the factory to systems for visualising defects, breakdown detection, internal logistics communication and preventative and predictive systems. Online management and control of production is very important, with information being fed back to the assembly points in process. We have made progress and we continue to do so in areas such as collaborative automisation and there has been an exponential shift in the internal traffic of materials through self-guided

It is also worth mentioning a substantial improvement in the digital management of documentation”, explains the director of production. Framed within the context of the Group’s philosophy, Volkswagen Navarra works according to its own Industry 4.0 plan, following the Group’s philosophy. “The new product has opened up new possibilities in fields such as the traceability of security features, tightening torques, etc. In addition to the transmission of information from the supplier to our plant, using telematics or technology such as RFID”, adds Miguel Ángel Grijalba. When it comes to evaluating the key factors for once again reaching the rate of 1,400 units a day achieved in November, the head of production notes, “We have maintained the same installed technical capacity that we had with the previous model. We are working so that the suppliers and parts mature in order to reach the level of quality that is demanded. The second point centres on constantly adapting the facilities to achieve the intended rate and that our team familiarises themselves with the new facilities, technology and the product as much as possible. The suppliers are also embarking on their own learning curve”.
